Good - you are on track again
You already figured this out - unless your USB media is defective the USB may have been removed from the system writing the ISO to it, before the ISO was complete.
You can use our in-house get-iso
script (in the repo as manjaro-get-iso) which will verify the downloaded ISO for you.

If you are not aware of it - we have a package (udev-usb-sync) which makes sure that your system is kept occupied while writing to the USB device - meaning - it will not appear like the copy has been done - until it has actually finished.

The latter has been tested for the past year and is included with 25.x ISO images.
That’s exactly what I see (without using sync explicitly). The only exception might come from a shutdown or - what I’d never had before - a discontinuity in power supply (for the usb hub).
Re-using the same USB over and over is like playing Russian Roulette - sooner or later, luck runs out.
This is one of the reasons that Ventoy is proving popular, as a Ventoy USB only has to be written once, and any ISOs you wish to boot from can simply be copied/dragged to the Ventoy USB.

I know - an that’s why my Ventoy stick is considerably larger. Never overwritten just amended with a new iso. Except this (first) time to replace the corrupt one.
